Abstract
Experimental and analytical investigations on a novel ironing process hydro ironing were carried out Achieving higher thickness reductions through improving the workability of working material is an important advantage of this new ironing process Derived theoretical analyses show the process operating window and the thresholds for applying the fluid pressure They clearly demonstrate the importance of using imposed force in combination with fluid pressure for reaching high reductions in thickness Finite element analyses ABAQUS program were conducted to provide a close insight to what is happening in real situation and determine the exact parameters for designing experimental tests Finally experimental tests were conducted based on the FE simulations A 70 reduction was easily achieved by the novel hydro ironing method This achievement not only decreases the number of ironing stages which makes the process more economical by using fewer dies and operators and reduces energy consumption and pollution but also results in better mechanical properties like higher hardness and tensile strength due to sever plastic deformation Using hydro ironing process production of components with very thin walls through common industrial facilities is achievable
